This epoxy-based syntactic foam adhesive is a two-component paste filled with hollow glass microspheres at 40–50% by volume, producing a lightweight adhesive filler with a density of 0.5–0.7 g/cm³. It is designed for large-gap filling between composite face skins and structural foam core in sandwich panel construction, for shaped foam void filling, and for bonding and filling complex geometry joints in marine, wind energy, and aerospace composite structures. The microsphere-filled formulation provides low exotherm during cure (critical for large volume applications), low shrinkage, and a cured density significantly lower than unfilled epoxy. Compressive strength of the cured foam adhesive is 20–40 MPa. Shear strength 8–15 MPa. Cures at room temperature in 24 hours. The product is easily sanded, machined, and painted after cure, making it suitable for fairing and shaping operations as well as pure bonding.

Syntactic foam adhesive (epoxy + microspheres) has significantly higher structural strength (compressive 20–40 MPa) than two-part polyurethane foam fillers (typically 0.3–1.5 MPa), making it suitable for load-bearing void fills. PU foam has lower density and better thermal insulation. Choose syntactic epoxy where structural integrity of the filled area is important; choose PU foam for lightweight non-structural void filling.
